APPLICATION OF WELDING FOR JOINING DIFFERENT ALUMINIUM ALLOYS WITH VARIOUS METALS.

Common joining methods include welding and friction stir welding; however, weld quality varies significantly due to various factors. This presentation provides an overview of welding techniques for different aluminium alloys used in the automotive industry, focusing on process parameters affecting weld quality and related phenomena. The analysis highlights achieving optimal joint quality while addressing challenges such as porosity, surface quality, hot cracking, and low ductility. Joining different aluminium alloys, particularly in electric vehicles, involves methods such as adhesive bonding, self-piercing riveting, friction stir spot welding, and laser welding. Although MIG and TIG processes are effective for many wrought alloys, they face challenges when applied to high-strength 2XXX series alloys due to their susceptibility to liquation. Friction stir welding (FSW) is known for producing strong joints, especially in heat-treatable alloys and aluminium-to-steel combinations, while laser welding is suitable for various aluminium joining applications. Resistance spot welding presents challenges due to conductivity and oxide layers in aluminium alloys, and cast alloys are more difficult to join than wrought materials. Many welding techniques, including FSW, laser welding, and electron beam welding, address these challenges, with FSW being the most widely used. Proper selection of tool geometry and joining techniques can further improve the quality of the resulting joints.

CHALLENGES OCCURRING DURING VARIOUS WELDING METHODS USED FOR JOINING DIFFERENT NICKEL ALLOYS WITH DIFFERENT METALS.

Nickel is essential in aerospace, military, energy, and chemical applications. Nickel alloys include solid solution strengthened (SSS), precipitation strengthened (PS), and special alloys (SA). These materials are used in demanding environments and elevated temperatures, often requiring welding methods such as tungsten inert gas welding (TIG), electron beam welding (EBW), and increasingly friction stir welding (FSW). Key challenges related to the weldability of Ni and its alloys include porosity as well as hot and heat cracking. SSS alloys generally provide better weldability compared to PS alloys; however, both may experience solidification and liquation cracking, while PS alloys are also susceptible to strain-age cracking (SAC). Minimizing joint restraint, using appropriate filler materials, maintaining low contamination levels, and applying optimized welding techniques can reduce the risk of cracking. Welding specialized nickel-based alloys, especially nickel aluminides, is challenging due to the degradation of their properties. Continuous research into new nickel-based alloys and advanced welding techniques, including laser welding and FSW, is essential for better understanding and application of these methods.

APPLICATION OF WELDING FOR JOINING DIFFERENT MAGNESIUM ALLOYS WITH VARIOUS METALS.

This presentation provides an overview of the properties, applications, and various welding methods for magnesium alloys, focusing on fusion, friction, diffusion, explosive, and hybrid welding techniques. AZ-series magnesium alloys, particularly AZ31B, AZ61A, and AZ91D, are preferred due to their weldability. TIG welding is the most suitable for high-quality applications, while MIG enables faster production. Resistance spot welding (RSW) faces cracking issues due to magnesium’s properties, requiring careful process control. Laser welding offers high speed and low heat input, making it ideal for automotive applications. Recent trends emphasize improving welding efficiency and optimizing process variables. Electron beam welding (EBW) enables high-quality, narrow welds with reduced thermal damage, addressing issues such as porosity. Diffusion welding occurs below the melting temperature under high pressure and vacuum conditions, while interlayers improve joint strength. Ultrasonic welding (USW) aims to provide corrosion-resistant joints, whereas friction stir welding (FSW) enhances microstructure without fusion-related defects. Hybrid methods, such as laser-TIG welding, offer strong joints but present cost-related challenges. Future trends focus on solid-state welding techniques and AI-based optimization to improve joint quality.

QUALITY STARTS WITH BEHAVIOURS. HOW TO ACTIVATE BOTTOM-UP EMPLOYEE INITIATIVES WITHOUT BONUSES AND COSTLY MOTIVATIONAL PROGRAMMES? BASED ON 6 YEARS OF DAILY RESEARCH INTO EMPLOYEE BEHAVIOURS IN AN IRON FOUNDRY IN MACEDONIA.

Defects, corrections and complaints do not begin in quality reports. These reports only show them once the company is already experiencing losses. During the presentation, we will share the results of six years of daily research conducted in a factory in Macedonia.

We will present a mechanism in which the Fogg Behaviour Model facilitates the start of action, intrinsic motivation sustains it without financial rewards, and collective habits transform individual initiatives into a natural way of operating for the entire group. Participants will also see how modern technology makes it possible to measure changes in collective behaviour patterns every 24 hours and detect problems before they turn into errors, downtime and losses. 

 A side effect of this mechanism is thousands of bottom-up initiatives that improve quality and generate hundreds of thousands of euros in direct savings every year. We will also show how to implement such a mechanism in your own organization — without investment, without revolution, as part of everyday work.

LASER CLEANING AS AN ALTERNATIVE TO ABRASIVE BLASTING

Presentation titled “Laser Cleaning as an Alternative to Shot Blasting”: 

The presentation is a technological and economic analysis of the laser cleaning/surface preparation process compared to conventional abrasive blasting. It includes authentic laboratory test results (including NSS corrosion tests and coating adhesion tests), confirming the quality level guaranteed by laser cleaning. The authors place strong emphasis on professional quality control (in accordance with ISO 17025 and FROSIO supervision), challenging the misconception that a “visually clean” surface means a product is ready for further processing.

The Association of Vocational Training Centers (ZZDZ) is an association of educational and scientific-technical organizations bringing together 21 Vocational Training Centers (ZDZ), which together form the largest network of non-public educational institutions in Poland.

The educational activities of the Association cover a wide range of areas:

  • vocational and professional training courses for approximately 100,000 participants annually,
  • formal education for children, youth and adults through 233 schools serving around 25,000 students,
  • practical vocational training in workshops and training facilities for approximately 10,000 learners each year,
  • higher education for more than 100 university students, and
  • training provided through two Sectoral Skills Centres (Branżowe Centra Umiejętności) attended by several hundred learners annually.

A key element of ZDZ's educational offer is practical, hands-on training designed to meet labour market demands and respond to evolving social needs while incorporating the latest technological developments.

ZDZ has many years of experience in welder training. Courses are delivered in accordance with curricula approved by the Łukasiewicz Research Network – Upper Silesian Institute of Technology, Welding Centre, and take place in modern welding workshops equipped with high-quality equipment. During the past two years alone, nearly 13,000 people have participated in welding courses, while our Examination Committees have awarded more than 17,000 welding qualifications.

For the past 66 years, the Association has also operated the Central Welding Commission (CKS), established in 1959 as an advisory body dedicated to welder training. The Commission initiates activities aimed at ensuring the highest standards of training and certification. Its members include representatives of the Łukasiewicz Research Network – Upper Silesian Institute of Technology, Welding Centre, the Office of Technical Inspection (UDT), welding instructors and lecturers, as well as training coordinators from ZDZ.

Each participant may make three attempts per day. The participant's best score from the three attempts will count toward the daily ranking.
